Spalling and rusting reinforcement

Spalling, where pieces of concrete break away from the surface, is often a sign that steel reinforcement underneath is rusting. Rust takes up more space than steel, so it pushes the concrete off. Patching the surface without dealing with the steel just delays the problem.

A proper repair involves:

• breaking out concrete around the corroded steel, including behind the bars
• cleaning the steel to remove rust
• adding steel where bars have lost too much section, based on engineering advice
• applying a protective primer to the steel
• rebuilding with a repair mortar suited to the depth and location

For shallow floor repairs, epoxy mortar gives a strong, fast result. Deeper structural sections usually need a cementitious repair mortar. In slabs, beams and columns that carry load, a structural engineer should assess the damage first.

Not exactly. Repairs usually look different. A coating over the area can give a uniform finish.
