Many warehouses in Kundli, Rai and Barhi are only a few years old, yet their floors already need repair. That surprises owners, but it is common with slabs laid quickly for fast-track projects. Cracks appear in the first months, joints start to break under forklifts, and some slab panels curl at the edges so they rock under traffic. The good news is that most of these defects can be repaired while the building keeps running.

Early cracks in new slabs

Cracks that appear within weeks or months of pouring usually come from shrinkage. The concrete lost water too fast during curing, or saw-cut joints were cut too late or too far apart. These cracks are often stable once the slab has finished shrinking.

For stable cracks, we:

  • clean out the crack, widening the top slightly if needed so filler can get in
  • fill with low-viscosity epoxy that bonds both sides together
  • finish flush so wheels roll smoothly over it

For cracks that are still opening, a semi-rigid or flexible filler works better, because rigid epoxy would crack again beside the repair.

Broken joints

Saw-cut and construction joints in warehouse slabs are the weak points under hard forklift wheels. Once edges chip, damage spreads quickly. We rebuild broken edges with epoxy mortar after cutting back to sound concrete, then fill the joint with a semi-rigid filler designed to support edges under wheel loads.

Curled and rocking slab panels

Sometimes slab panels curl upwards at their corners and edges as the top dries faster than the bottom. Forklifts then bang across a small step, and the panel may rock. Depending on severity, repairs can include:

  1. grinding down raised edges to reduce the step
  2. injecting under the slab edge to fill voids so the panel stops rocking
  3. rebuilding joint edges afterwards

We assess curling with a straightedge and by watching how the slab behaves under traffic.

Dock edges

Dock edges in busy distribution warehouses break under truck tailgates and dock levellers. Epoxy mortar edge repairs restore them, and steel edge angles prevent repeat damage where impacts are frequent.

Builder defects and documentation

If the warehouse is still under a defects liability period, it is worth recording the damage before repairing. We can provide a written description of the defects we find, with photos and locations, which you can use in discussions with the contractor. We describe what we see and don't assign responsibility.

Keeping operations running

Warehouse repairs are planned zone by zone, usually overnight or between shifts. Epoxy repair materials typically take forklift traffic within about a day at normal temperatures, so aisles aren't closed for long.

FAQs

Should we wait before repairing cracks in a new slab?

It's often sensible to let the slab finish most of its shrinkage first, typically a few months, unless cracks are causing damage or safety issues now.

Can rocking slab panels be fixed without breaking them out?

In many cases yes, by filling voids under the edge and grinding raised areas. Severely broken panels may need replacement.

How long does a joint repair last?

A well-rebuilt joint with a suitable filler lasts many years. The filler may need occasional topping up.
