A roof leak in a pharma plant is not just a maintenance nuisance. If water gets into the ceiling void above a cleanroom, it can damage HEPA filters and ceiling panels, create mould risks and force production to stop while the area is investigated. Many plants in Baddi, Barotiwala and Nalagarh have concrete roofs crowded with air handling units, ducts and pipes, all sitting above controlled areas. Why pharma roofs leak

Roofs over production blocks usually leak at:

  1. AHU and equipment plinths, where the membrane stops at the plinth or cracks at its edge
  2. Duct and pipe penetrations into the building, often added during expansions
  3. Cable tray and pipe support fixings bolted through the slab
  4. Rainwater outlets that are too small for heavy monsoon downpours
  5. Expansion joints between building sections

Many of these details are added in stages as plants expand, often by different contractors, so the roof ends up with a patchwork of seals.

Our approach for plant roofs

  • Survey: map all equipment, penetrations and outlets, and match them to any leak history inside
  • Repair: fix cracks, correct ponding and rebuild damaged plinth edges
  • Detail: take the membrane up every plinth, and seal every penetration and fixing with reinforcement
  • Waterproof: apply a liquid PU membrane with a UV-stable topcoat
  • Protect walkways: add a tougher wearing coat along maintenance routes to equipment

We also check outlet capacity. Where ponding shows outlets can't cope with monsoon storms, we recommend additional outlets or overflow points.

Protecting controlled areas during work

Work above cleanrooms needs coordination. We agree with engineering and QA teams on:

  • which areas can be worked on while production runs below
  • when drilling or grinding near penetrations should be scheduled, often during shutdowns
  • how temporary protection will be managed if a penetration must be opened

Utility buildings and staff housing

Utility blocks with boilers, compressors and chillers, and staff housing blocks in the same plant, have the usual leak points: parapets, outlets, tanks and cracks. These get the same careful detailing and membrane system.

Monsoon timing

The BBN area gets heavy rain from July to September, with intense storms. Roof waterproofing must be done in the dry season, ideally October to May. Surveys during the monsoon help locate active leaks. Urgent sealing can be done in dry spells if a leak threatens production.

Can roof work be done above a running cleanroom?

Most membrane work, yes. Work that involves opening or drilling penetrations above critical rooms is best scheduled during a shutdown.

Do AHUs need to be lifted?

Usually not. We seal up and around plinths. Lifting is only needed if waterproofing must go directly under a unit.
